Inside the Mold-Making Process: Translating Complex Resin Craft Designs into Manufacturable Products

Since our foundation in 2007, MornsunGifts, a manufacturer based in Xiamen, has mastered the art of turning complex design ideas into manufacturable products. We know that the mold-making process is where creativity meets engineering. Our facility covers over 5,719 m², our monthly output exceeds 1,500,000 pieces, and a team of 10+ professional product designers, graphic designers, 3D designers and sculptors. The article looks at how intricate resin craft designs are articulated into the products that can be produced.

The Role of Mold-Making in Resin Production

Resin crafts are popular because of their intricate details and rich designs. Resin is more suitable for complicated shape and has more efficient production process than ceramics, demonstrating the application of modern materials science. The process of creating a mold is the key link that connects the designer's vision and the product that can be replicated. The overall accuracy of a final product, whether it's a Santa Claus figure, a snow globe, bobbleheads or an architectural model, is determined by the mold.

From Concept to 3D Model

Our 10+ professional designers and sculptors start the entire process. We have 3D designers who create detailed digital models for complex resin designs like fantasy terrain miniatures, Day of the Dead specters and fairy and angel figurines. These models can be used to look at the proportion, undercut and wall thickness prior to the manufacture of any physical tooling. Our sculptors tweak the digital files to create organic shapes such as animal statues and cartoon figurines to make sure that the design is true to the original drawing and is still moldable.

Designing for Manufacturability

Not every design will be suitable for moulding. Whether it's a religious craft, a bookend or an eyeglass holder, our team tests all these items for draft angles, parting lines and the thinnest of details. Complex resin shapes can be made which are not possible in ceramic because of the care that had to be taken in the design of the moulds. The digital model can be further modified at this point to prevent expensive changes later on in the production process, but not compromise the efficiency of the production. The material properties enable an undercut and details which would be very difficult and expensive to achieve in conventional clay.

Master Pattern and Silicone Mold Creation

After the design is approved, a master pattern is made – this is usually done with 3D printing or hand sculpting. The same pattern is then used to develop the production mold usually made of silicone. In cases of more complicated shapes, like skulls, pumpkins or nutcrackers, the mold might be divided into more than one section so that it can capture all of the details and be easily demolded. Our sculptors and 3D designers work very closely with the mold team to strategically position parting lines in a place that will not be seen on the finished product.

Trial Casting and Quality Validation

Trial castings are castings made before the mass production of the mold. This is particularly important for the surface finish and dimensional accuracy of products like photo frames, plaques, and wall art. All trial pieces are examined by our scientific staff and strict quality control team, looking for air bubbles, seam lines, loss of detail, against the original design. Adjustments are carried out until the product complies with international standards and therefore, quality is never a concern of our customers.

Scaling to Monthly Output

The mold is validated and then moves on to our production line with a capacity of more than 1,500,000 pieces per month. We decorate, produce and supply to our customers all over the world especially in America, Europe and Australia with consistency, figurines, trophies and medals, miniature models and decorations throughout the holidays. All molds are properly maintained and monitored for the long term to achieve the desired repeatability with high production volumes.

Conclusion

Mold-making is the key to all the intricate resin works. A team of experienced designers, highly qualified sculptors and a strict quality control workflow makes it possible to turn even the most intricate designs (Christmas snow globes, stadium models) into manufacturable products, that satisfy the demands of more than 250 known brands worldwide.
